Once i get the new HDD im guessing i will be booted to Safe Mode. What fw should i install after this?

No you will not lose your firmware The firmware stays in the nor/nand chip on your ps3.

If it asks for a USB device with an update.dat use the same firmware you already have on it.

Where can i find an update.dat? I have only used the PS3UPDAT.PUP.
